Introduction

Reverse engineering can reveal the shape, dimensions and components of a foreign weapon, but it does not automatically reveal how to build a reliable one. A common misconception is that a copied weapon only needs accurate dimensions. In reality, advanced systems are built around tolerance limits: acceptable ranges for dimensions, material properties, electrical behaviour and manufacturing processes. A component can appear correct while being slightly outside the limits required for long-term reliability. The consequences of small deviations can be surprisingly severe:

  • A tiny crack or rough edge may become a fatigue failure after repeated vibration.
  • A slightly misaligned component can alter aerodynamic balance or guidance performance.
  • Small material inconsistencies can change heat resistance, structural life or electrical behaviour.
  • Contamination during manufacturing can shorten the life of sensors, electronics or propulsion systems.

The importance of these details is visible even in highly mature production programmes.
